Technology for Ultra-Thin Parts Stamping Dies

I. Characteristics of Ultra-Thin Parts Stamping Microforming Process
Ultra-thin parts stamping belongs to the microforming process. Its specific characteristics in actual production are as follows:
1. High-precision control: The thickness of ultra-thin materials is controlled between 20-200μm, and dimensional deviations must be controlled within ±1μm. The positioning accuracy of the stamping equipment must be ≤±0.5μm, and the fluctuation of process parameters (stamping speed, pressure) must not exceed ±3%, ensuring stable forming results.
2. Low forming force and easy deformation control: The forming force required for ultra-thin parts stamping is 5-20kN, which is more than 60% lower than traditional stamping. This reduces equipment energy consumption and wear, while controlling material deformation within 5%-10%, avoiding material breakage and uncontrolled deformation.
3. Significant Material Properties: The microstructure of ultra-thin materials (such as ultra-thin stainless steel and aluminum alloy foil) has a significant impact on forming. It is necessary to test the material's elastic-plastic parameters in advance, simulate the forming process through finite element analysis, and optimize process parameters to suit the material properties.
4. High Repeatability and Stability: Microforming processes require mold repeatability accuracy ≤ ±0.3μm and equipment repeatability accuracy ≤ ±0.5μm to ensure that in mass production, the dimensional deviation of each ultra-thin part is ≤ ±1μm, and performance consistency meets standards.


II. Microstructure Mold Design Adaptation Technology
Based on the requirements of microforming processes, microstructure mold design must be precisely adapted to the process. Specific practical points are as follows:
1. Miniaturization of Structural Dimensions: Based on the microscopic geometric characteristics of ultra-thin parts, design the punch, die, and positioning device. The dimensional accuracy of the punch and die cutting edges should be controlled within ±0.3μm, and the positioning device positioning accuracy ≤ ±0.5μm to ensure uniform contact between the mold and the workpiece surface, avoiding stress concentration and excessive material deformation.
2. Micro-machining technology for mold surface: Laser micro-machining and electrochemical machining technologies are used to finely process the mold surface, achieving a surface roughness Ra≤0.2μm. A nano-TiN coating is applied with a thickness of 0.003-0.008mm, reducing the coefficient of friction to below 0.08, decreasing tensile resistance, improving the surface quality of stamped parts, and extending the mold's service life to over 500,000 cycles.
3. Mold rigidity and elasticity combined design: Finite element analysis is used to optimize the mold material and structural layout. The mold uses ultra-fine grain mold steel, vacuum-quenched to achieve a hardness of HRC62-65, ensuring mold rigidity. An elastic buffer structure is added to the tail of the punch, with a buffer stroke of 0.5-1mm, buffering stress peaks during the stamping process, reducing local stress by 20%-30%, and minimizing localized cracking and deformation of ultra-thin parts.
4. Multifunctional composite mold design: The design integrates positioning, correction and forming functions into a composite micro-structure mold with 4-6 micro-stations. Multiple processes can be completed in a single stamping, reducing the superposition of errors between processes, realizing continuous stamping, and achieving a production cycle of 20-30 times/minute. The dimensional tolerance of the stamped parts is stable within ±1μm.
